The magic of lost foam casting lies in its core carrier - the foam plastic mold. This lightweight model, formed by the foaming of polystyrene (EPS) or copolymer (STMMA) beads after pre-expansion and curing in a specific aluminum mold, perfectly replicates the shape and structural details of the final casting.
The key to the technique lies in the word "disappearance":
Model preparation and assembly: The surface of the foam model (which may be composed of multiple parts bonded together) must be coated with a special refractory coating. This coating is crucial as it not only enhances the model's strength and prevents damage during handling but also allows gases produced by the thermal decomposition of the model to escape smoothly during casting, while preventing the infiltration of liquid metal into the dry sand, ensuring a smooth surface of the casting.
Molding and Compaction: The coated foam model is carefully placed into a reversible sand box. Then, dry quartz sand without binder or additional moisture is continuously filled into the sand box to completely enclose the model. Through continuous vibration compaction, the dry sand fills all the voids inside and outside the model uniformly and densely, forming a stable mold.
Pouring and "Disappearance": The molten metal at high temperature directly washes over the foam model through the pouring system. Under the intense heat of the liquid metal, the foam model undergoes physical melting and chemical thermal decomposition in an instant, rapidly vaporizing, cracking and "disappearing". The molten metal then occupies the space previously held by the model, precisely filling the entire cavity.
Solidification and shakeout: The molten metal filling the cavity solidifies into shape while surrounded by the dry sand mold. Once the casting has cooled completely, simply turn the flask upside down and the dry sand will naturally loosen and flow out, revealing the casting easily. The cleaning work is greatly simplified. The dry sand, after simple treatment, can be recycled, which is economical and environmentally friendly.

Design freedom leap: Foam models are easy to cut and bond into shape, allowing for the creation of complex inner cavities, curved surfaces, and fine structures that are difficult to achieve with traditional sand casting, greatly unleashing the potential of product design.

The dry sand has high compactness, resulting in clear cast part contours and significantly better surface quality than ordinary sand casting.

Clean and environmentally friendly: It uses dry sand without binders, and the recovery rate of old sand is extremely high (usually over 98%), significantly reducing the discharge of solid waste and environmental pollution. The working environment has less dust.
High material utilization rate: The gating system is usually integrally formed with the mold, resulting in a high utilization rate of molten metal and reducing waste.
Challenges and Limitations: Cost and Process Control
The cost of molds is relatively high: The design and manufacturing cost of aluminum molds used for foaming molding (especially for complex parts) is relatively high. When producing in small batches, the economic feasibility needs to be considered.
The quality requirements for foam models are very strict: the density, surface finish and coating adhesion of the model directly affect the quality of the casting, and need to be strictly controlled.
It is prone to specific defects: the model vaporization generates a large amount of gas. If the exhaust is not smooth, it is easy to cause problems such as gas holes and wrinkled skin (carbon defects) in the casting. The control of process parameters (pouring temperature, speed, and negative pressure degree) is of vital importance.
Applicable alloy range: For alloys that produce a large amount of gas and have high fluidity requirements (such as certain grades of ductile iron and low-carbon steel), more precise process control is needed.
